An online brand has no counter, no window and no room. The parcel is the entire physical experience, and it is also a shipping cost, a damage risk and a returns problem. Every print decision inside it gets multiplied by every order you ship, so the box you choose is a margin decision before it is a design one. Size it to the product first, then make the opening worth photographing.

Box size is a shipping cost, not a design preference

Carriers bill on dimensional weight as well as actual weight, so a box with two inches of air on every side is charged as though it were heavier than it is. Domestic parcels have hard ceilings too: USPS limits a parcel to 108 inches of length and girth combined and 70 pounds, with Ground Advantage Retail allowing up to 130 inches combined. Those ceilings rarely bite a small brand, but the dimensional charge does, on every single order. Choose the smallest of the 13 sizes the product fits in with its void fill, then design the print to that footprint. Doing it the other way around, picking a nice proportion and then paying to ship air, costs more than the printing ever will.

Label adhesive is a surface problem, not a label problem

The same label behaves differently on kraft, on coated board and on poly. Uncoated kraft is absorbent and grabs adhesive well, coated stocks can release it when cold, and poly mailers flex so much that a paper label wrinkles and lifts at the corners. The material list is the real decision: white paper for dry indoor use, clear plastic when the label meets oil, water or a refrigerated product, and foil paper when the label is the ornament. Order the smallest run and test on the actual surface you ship on, chilled if that is how the product travels, and press it for a full day before you judge the edge lift.

Say recyclable only where you can back it

Sustainability wording on packaging is regulated advertising, not decoration. Under the FTC Green Guides at 16 CFR 260.12 you may not call a product recyclable unless it can be collected, separated or otherwise recovered from the waste stream through an established recycling program, and an unqualified claim requires recycling facilities available to at least 60 percent of consumers or communities where the item is sold. Below that you must qualify the claim clearly and prominently, in language that matches how limited access actually is. A component that prevents acceptance, such as a plastic window or a heavy adhesive, can make the claim deceptive for the whole item. Corrugated board and paper pulp tissue have a strong case here. A mixed material mailer usually does not.

The insert is the only conversation you get

You have no staff at the point of delivery, so anything you want said has to be printed and slipped in the box. Give each printed piece one job. A thank you card carries the human line and a reason to come back, a label seals the tissue and puts the mark on the first thing seen, and tissue itself does the delay that makes an opening feel deliberate. Resist printing a leaflet that lists everything. In practice the pieces that get kept are the ones small enough to sit on a desk, and the pieces that get photographed are the ones visible in the first three seconds after the tuck closure lifts.

Pack for the carrier, then design the opening.

For an online brand the parcel is the only physical thing a customer ever holds, so it carries the whole impression. Match the box to the product weight first and the design second. Label adhesive behaves differently on kraft, coated board and poly, so request a sample and test it on the actual surface before committing to a run.

A poly mailer flexes the whole way through a sorting network, so a stiff label peels at the corners, while uncoated kraft is absorbent and holds adhesive well and a coated box can release it in cold weather. Test the label on the exact mailer or box you ship in, chilled if that is how the parcel travels, press it and leave it a full day before you judge the edge. If the seal keeps failing, the answer is usually a smaller label on a flatter part of the pack rather than a different adhesive.

Can I print recyclable on my packaging?

Only if you can support it. Is printing the inside of the box worth it?

It is the one surface with a guaranteed audience. The outside is read by carriers and largely covered by a shipping label, while the inside is seen at the exact moment the front tuck closure lifts and attention is highest. That is also the frame in any unboxing photograph or video a customer makes. If budget forces a choice, an interior print with a plain exterior usually returns more than the reverse, and it avoids competing with the carrier label for space.
